I'm not sure how long it took, I wasn't staying in the same room as him, but he had to shave his head, put in the contacts, glue on the horns, then I'm guessing that the actual painting took hours and hours.
Mine came off easily, but I'm sure the hotel people must have had a fit when they saw the bathroom. 
They did take pictures with all of us though.

I knew someone who had to paint themselves like green for a part, but the paint kept coming through her skin once she'd washed it off!

That convention was a while ago, I loved Twi'Leks back then, if it was a year later I'd have lost a few pounds off the ol' belly and gone as Darth Talon.
